Either Mac format ("standard" or "extended") works in the Mac, but then fails to read in the Windows machine, which offers to reformat it as FAT again. Argh!

How do I exchange data between a working Windows/Internet box and a failing Mac/off-internet box to get patches and fixes on it?

Try using something like HFSExplorer on your PC; this will allow it to read and write to Mac-formatted filesystems.
